Abstract

The paper presents results of studies on the effect of the nodular cast iron metal matrix composition on the abrasive and adhesive wear resistance. Nodular cast iron with different metal matrix obtained in the rough state and ADI were tested. To research of abrasive and adhesive wear the pearlitic and bainitic cast iron with carbides and without this component were chosen. The influence of the carbides amount for cast iron wear resistance was examined. It was found, that the highest abrasive and adhesive wear resistance under conditions of dry friction has a nodular cast iron with carbides with upper and lower bainite. Carbides in bainitic and pearlitic cast iron significantly increase the wear resistance in these conditions. In terms of fluid friction the largest wear resistance had cast iron group with the highest hardness.

Abstract

This paper presents the influence of annealing time 30, 60 and 120 min at 1000°C for quenching CuAl7Fe5Ni5W2Si2 bronze in 10% water solution of NaCl, on the microstructure and mechanical properties. The presented results concern the species newly developed aluminum-iron-nickel bronze, with additions W and Si. In order to determine changes in the microstructure of the hardened bronze metallographic studies were performed on cylindrical samples of diameter 10 mm, on the metallographic microscope with digital image analysis, X-ray phase analysis, EDX point with the digital recording on the computer. Specified percentage of the microstructure of martensite and bainite, participation of proeutectoid α phase in the microstructure, grain size of former β phase, the amount of dissolved κ phase. It was found that in the microstructure of bronze in the cast state, there are a number of intermetallic phases of κ type. At interphase boundaries of primary intermetallic faceted precipitates, especially rich in tungsten (IM_W), nucleate and grow dendritic primary intermetallic κI phases, with chemical composition similar to the type of Fe3Si iron silicide. Dissolved, during the heating, in the β phase are all the intermediate phase included in the microstructure, with the exception of primary intermetallic phases of tungsten and κI. Prolongation of the isothermal annealing causes coagulation and coalescence of primary phases. In microstructure of the bronze after quenching obtained the α phase precipitation on the grain boundary of secondary β phase, coarse bainite and martensite, for all annealing times. With the change of annealing time are changed the relative proportions of individual phases or their systems, in the microstructure. In the microstructure of bronze, hold at temperature of 1000°C for 60 min, after quenching martensitic microstructure was obtained with the primary phases, and the least amount of bainite

Abstract

The constantly developing and the broadly understood automation of production processes in foundry industry, creates both new working conditions - better working standards, faster and more accurate production - and new demands for previously used materials as well as opportunities to generate new foundry defects. Those high requirements create the need to develop further the existing elements of the casting production process. This work focuses on mechanical and thermal deformation of moulding sands prepared in hot-box technology. Moulding sands hardened in different time periods were tested immediately after hardening and after cooling. The obtained results showed that hardening time period in the range 30-120 sec does not influence the mechanical deformation of tested moulding sands significantly. Hot distortion tests proved that moulding sands prepared in hot-box technology can be characterized with stable thermal deformation up to the temperature of circa 320oC.

Abstract

In the foundry industry, many harmful compounds can be found, which as a result of gradual but long-term exposure to employees bring negative results. One of such compounds is phenol (aromatic organic compound), which its vapours are corrosive to the eyes, the skin, and the respiratory tract. Exposition to this compound also may cause harmful effects on the central nervous system and heart, resulting in dysrhythmia, seizures, and coma. Phenol is a component of many foundry resins, especially used in shell moulds in the form of resincoated sands. In order to identify it, the pyrolysis gas chromatography-mass spectrometry method (Py-GC/MS) was used. The tests were carried out in conditions close to real (shell mould process – temperature 300°C). During the measurement, attention was focused on the appropriate selection of chromatographic analysis conditions in order to best separate the compounds, as it is difficult to separate the phenol and its derivatives. The identification of compounds was based on own standards.

Abstract

The essence of ablation casting technology consists in pouring castings in single-use moulds made from the mixture of sand and a watersoluble binder. After pouring the mould with liquid metal, while the casting is still solidifying, the mould destruction (washing out, erosion) takes place using a stream of cooling medium, which in this case is water. This paper focuses on the selection of moulding sands with hydrated sodium silicate for moulds used in the ablation casting. The research is based on the use of Cordis binder produced by the Hüttenes-Albertus Company. It is a new-generation inorganic binder based on hydrated sodium silicate. Its hardening takes place under the effect of high temperature. As part of the research, loose moulding mixtures based on the silica sand with different content of Cordis binder and special Anorgit additive were prepared. The reference material was sand mixture without the additive. The review of literature data and the results of own studies have shown that moulding sand with hydrated sodium silicate hardened by dehydration is characterized by sufficient strength properties to be used in the ablation casting process. Additionally, at the Foundry Research Institute in Krakow, preliminary semi-industrial tests were carried out on the use of Cordis sand technology in the manufacture of moulds for ablation casting. The possibility to use these sand mixtures has been confirmed in terms of both casting surface quality and sand reclamation.

Abstract

The paper presents the results of basic research on the influence of the properties of sand grains on electrical properties of water glass moulding sands. It shows electrical properties of the main component – sand grains, crucial to the kinetics of moulding sands heating, such as permittivity εr and loss factor tgδ. Measurements were carried out with the use of the perturbation method for silica, chromite and olivine sands of different mineral, chemical composition and particle size distribution, as well as for moulding sands with water glass grade 145. Analysis of the results of measurements of electrical properties shows that all moulding sands are characterized by a similar permittivity εr and loss factor tgδ. It was found that the electrical properties and the quantity and quality of other components may have a decisive influence on the effectiveness and efficiency of the microwave heating of moulding sands with sand grains. In determining the ability to efficiently absorb the microwave radiation for mixtures which moulding sands are, the impact of all components influencing their individual technological parameters should be taken into account.

Abstract

For the reason of environmental problems connected with the use of furan binders, attention is increasingly being paid to self-setting mixtures using alkali resols. A resol binder stabilized with KOH, NaOH is hardened by liquid esters with the formation of alkaline salts. The increase of their concentration affects the shortening of the mixture bench life, it also decreases strength, increases abrasive wear to moulds and cores, and results in uneconomical dilution of the reclaim with expensive new base sand. The length of life (bench life) of mixtures plays an important role in the manufacture of huge and voluminous moulds and cores in self-setting mixtures. This study aims at analyzing the function of reactive alkaline salts in the reclaim, monitors the consequences of its thermal exposure on the properties of selfsetting mixtures, and deals with development of methods evaluating its qualities.

Abstract

The work is a continuation of research concerning the influence of intensive cooling of permanent mold in order to increase the casting efficiency of aluminium alloys using the multipoint water mist cooling system. The paper presents results of investigation of crystallization process and microstructure of synthetic hypereutectic alloys: AlSi15 and AlSi19. Casts were made in permanent mold cooled with water mist stream. The study was conducted for unmodified silumins on the research station allowing the cooling of the special permanent probe using a program of computer control. Furthermore the study used a thermal imaging camera to analyze the solidification process of hypereutectic silumins. The study demonstrated that the use of mold cooled with water mist stream allows in wide range the formation of the microstructure of hypereutectic silumins. It leads to higher homogeneity of microstructure and refinement of crystallizing phases and also it increases subsequently the mechanical properties of casting.

Abstract

This article presents the results of studies in the hypoeutectic silumin destined for pressure die casting with the simultaneous addition of chromium and tungsten. The study involved the derivative and thermal analysis of the crystallization process, metallographic analysis and mechanical properties testing. Silumin 226 grade was destined for studies. It is a typical silumin to pressure die casting. AlCr15 and AlW8 preliminary alloys were added to silumin. Its quantity allowed to obtain 0.1, 0.2, 0.3 and 0.4% of Cr and W in the tested alloy. Studies of the crystallization process as well as the microstructure of the silumin poured into DTA sampler allowed to state the presence of additional phase containing 0.2% or more Cr and W. It has not occurred in silumin without the addition of above mentioned elements. It is probably the intermetallic phase containing Cr and W. DTA studies have shown this phase crystallizes at a higher temperature range than α (Al) solid solution. In the microstructure of each pressure die casting containing Cr and W the new phases formed. Mechanical properties tests have shown Cr and W additives in silumin in an appropriate amount may increase its tensile strength Rm (about 11%), the yield strength Rp0.2 (about 21%) and to a small extent elongation A.

Abstract

Issues connected with high quality casting alloys are important for responsible construction elements working in hard conditions. Traditionally, the quality of aluminium casting alloy refers to such microstructure properties as the presence of inclusions and intermetallic phases or porosity. At present, in most cases, Quality index refers to the level of mechanical properties – especially strength parameters, e.g.: UTS, YS, HB, E (Young’s Modulus), K1c (stress intensity factor). Quality indexes are often presented as a function of density. However, generally it is known, that operating durability of construction elements depends both on the strength and plastic of the material. Therefore, for several years now, in specialist literature, the concept of quality index (QI) was present, combines these two important qualities of construction material. The work presents the results of QI research for casting hypoeutectic silumin type EN AC-42100 (EN AC-AlSi7Mg0.3), depending on different variants of heat treatment, including jet cooling during solution treatment.

Abstract

The paper analyses specific defects of castings produced by semi-solid casting process, especially rheocasting method SEED, which uses mechanical swirling for reaching proper structure in semisolid state with high content of solid fraction. Heat treated alloy AlSi7Mg0.3 was applied for producing an Engine Bracket casting part. For observing structure, metallographic observation by light and SEM microscopy was used. To analyse the process, software ProCAST was used to simulate the movements in shot chamber and filling of the mold.

Abstract

One of the factors that contribute to the development of foundry moulding technology is environmental protection. The related challenges are effectively satisfied by a new inorganic binder that has been designed for castings made of non-ferrous metal alloys. This article presents in a concise way the test results, showing the ecological character of the new binder at the stage of making moulds, pouring them with metal and cooling of castings, indicating the possibilities for an economic re-use of waste materials formed during practical application of this technology. The results were compared with the results obtained on the sands with organic binders. Studies were carried out under the project POIG.01.01.02-00-015/09 "Advanced materials and technologies."

Abstract

The paper presents the results of examination concerning optimization of the σ phase precipitates with respect to the functional properties of ferritic-austenitic cast steel. The examined material comprised two grades of corrosion-resistant cast steel, namely GX2CrNiMoN25-6-3 and GX2CrNiMoCuN25-6-3-3, used for example in elements of systems of wet flue gas desulphurisation in power industry. The operating conditions in media heated up to 70°C and containing Cl- and SO4 ions and solid particles produce high erosive and corrosive wear. The work proposes an application of the σ phase as a component of precipitation strengthening mechanism in order to increase the functional properties of the material. Morphology and quantities of σ phase precipitates were determined, as well as its influence on the erosion and corrosion wear resistance. It was shown that annealing at 800°C or 900°C significantly improves tribological properties as compared with the supersaturated state, and the best erosion and corrosion wear resistance achieved due to the ferrite decomposition δ → γ’ + σ was exhibited in the case of annealing at the temperature of 800°C for 3 hours.

Abstract

Examples of cast grates whose construction was based on previously used "old" patterns of the technological equipment for heat treatment furnaces (TEq) are presented. Manufacturers of this type of castings have at their disposal numerous earlier designs of the applied TEq. Their adaptation for the needs of a new order, i.e. the creation of a new design or modification of the already existing one, significantly reduces both cost and time of the implementation. It also allows making new grate constructions of various shapes and sizes, reducing in this way the number of patterns stored by the manufacturer of castings. The examples of cast grates shown and discussed in this study document the variety of ways that can be used when making them from the already existing patterns or castings. The presented grates were made using master patterns, entire castings or their fragments, and modular segments.

Abstract

The ecological factor is very important in shaping properties of alloys. It leads to a limitation or elimination, from the surroundings, of harmful elements from the heavy metals group. The so-called eco-brasses group comprises common lead-free brasses containing 10 to 40% of zinc and arsenic brasses of a high dezincification resistance. Among standardized alloys, CW511L alloy ( acc. to EN standard) or MS-60 alloy (acc. to DIN) can be mentioned. Investigations were performed on two different kinds of metal charges: ingots cast by gravity and the ones obtained in the semi-continuous casting technology with using crystallizers. The casting quality was analysed on the basis of the microstructure images and mechanical properties. The investigations also concerned increasing the corrosion resistance of lead-free alloys. This resistance was determined by the dezincification tendency of alloys after the introduction of alloying additions, i.e. aluminium, arsenic and tin. The investigations focused on the fact that not only alloying additions but also the production methods of charge materials are essential for the quality of produced castings. The introduced additions of aluminium and tin in amounts: 0÷1.2 wt% decreased the dezincification tendency, while arsenic, already in the amount of 0.033 wt%, significantly stopped corrosion, limiting the dezincification process of lead-free CuZn37 brass. At higher arsenic contents, corrosion occurs only within the thin surface layer of the casting (20 μ).

Abstract

The aim of research was creation of a furnace for aluminum alloys smelting “in a liquid bath” in order to reduce metal loss. In the paper, the author demonstrates the results of research on smelting of aluminum alloys in a shaft-reverberatory furnace designed by the author. It has been shown that smelting aluminum alloy in a liquid bath was able to significantly reduce aluminum loss and that shaft-reverberatory design provided high efficiency and productivity along with lower energy costs. Ensuring continuous operation of the liquid bath and superheating chamber, which tapped alloy with the required texture, was achieved by means of the optimal design of partition between them. The optimum section of the connecting channels between the liquid bath of smelting and the superheating chamber has been theoretically substantiated and experimentally confirmed. The author proposed a workable shaft-reverberatory furnace for aluminum alloys smelting, providing solid charge melting in a liquid bath.

Abstract

Various examples of the design of cast elements of the equipment used in furnaces for the heat treatment of machine parts are given. Shortcomings in their performance are indicated. Reasons for required stability of equipment are briefly discussed. Elements of equipment illustrate the possibilities of using a charge-carrying pallet with dimensions of 900×600×45 mm as a basis for multi-component technological equipment. Introducing additional elements, such as metal baskets, intermediate pallets or crossbars to the main pallet, it becomes possible to create different configurations of this equipment. The technological equipment presented and discussed here is offered to different plants which heat-treat a wide variety of produced parts. It was found that the reliability and durability of new designed equipment can be checked only during practical use. For large plants dealing with the heat treatment of bulk quantities of parts homogeneous or similar in shape is recommended to use the dedicated tooling.

Abstract

The work is a continuation of research on the use water mist cooling in order to increase efficiency of die-casting aluminum alloys. The paper presents results of research and analysis process, spraying water and generated a stream of water mist, the effect of the type of nozzle, the nozzle size and shape of the emitting of the water mist on the wall surface of casting die on the microstructure and geometry of water mist stream and cooling efficiency. Tests were used to perform high-speed camera to record video in the visible and infrared camera. Results were used to develop a computerized image analysis and statistical analysis. The study showed that there are statistical relationships between water and air flow and geometry of the nozzle and nozzle emitting a stream of microstructure parameters of water mist and heat the incoming stream. These relationships are described mathematical models that allow you to control the generating of adequate stream of water mist and a further consequence, the cooling efficiency of casting die.

Abstract

The article shows the influence of environment requirements on changes in different foundry moulding sands technologies such as cold box, self-hardening moulding sands and green sands. The aim of the article is to show the possibility of using the biodegradable materials as binders (or parts of binders’ compositions) for foundry moulding and core sands. The authors concentrated on the possibility of preparing new binders consisting of typical synthetic resins - commonly used in foundry practice - and biodegradable materials. According to own research it is presumed that using biodegradable materials as a part of new binders’ compositions may cause not only lower toxicity and better ability to reclaim, but may also accelerate the biodegradation rate of used binders. What’s more, using some kinds of biodegradable materials may improve flexibility of moulding sands with polymeric binder. The conducted research was introductory and took into account bending strength and thermal properties of furan moulding sands with biodegradable material (PCL). The research proved that new biodegradable additive did not decrease the tested properties.

Abstract

Increasing demands on the utility properties of materials used for castings have led to the production of cast iron with a modified shape of graphite, where the required properties are achieved by a change in graphite shape, its size and layout, and a change in the basic structure of the metal. This paper is focused on the continuous method of producing spheroidal graphite FLOTRET. In the introductory section is summarized the theoretical foundations of the secondary treatment of cast irons, especially the FLOTRET flow method, describes the advantages and disadvantages of the method. The practical part is divided into laboratory and operational tests. Laboratory experiments were conducted on a laboratory-type modifier FLOTRET chamber, which was designed and hydraulically optimized. Experiments were focused on the effects of pressure altitude and amount of modifier on the residual values of magnesium, as conditions for a successful modification. The method was tested in two foundries under operating conditions and in one of them was observed a long-term modification process.

Abstract

In this paper the results of studies of polymeric binders on the example of the new BioCo2 binder, including the problem of its renewability, are presented. The results of structural studies (FT-IR) for the BioCo2 binder before and after crosslinking, and bending strength tests Rg u fresh and renewed cured molding sands with BioCo2 binder are discussed. The cross-linking binder and curring of moulding sand was carried out by physical agents (microwave radiation, temperature). On the basis of obtained results was shown that it is possible to restore the initial properties of the adhesive of BioCo2 binder. The initial properties of moulding sand can be achieved, after the cross-linking binders and after curing in the moulding sands with bioCo2 binder , by supplementing the moulding sand composition by the appropriate amount of water.

Abstract

The article contains the results of tests performed under the target project in Hardtop Foundry Charsznica. The objective of the tests and studies was to develop a technology of making high-quality ductile iron castings, combined with effective means of environmental protection. The studies presented in this article related to castings weighing from 1 to 300 kg made from ductile iron of grades 400-15 and 500-7, using two-layer moulds, where the facing and core sand was the sand with an alkaline organic binder, while backing sand was the sand with an inorganic geopolymer binder. A simplified method of sand reclamation was applied with possible reuse of the reclaim as an addition to the backing sand. The cast iron spheroidising treatment and inoculation were selected taking into account the specific conditions of Hardtop Foundry. A pilot batch of castings was made, testing the gating and feeding systems and using exothermic sleeves on risers. The study confirmed the validity of the adopted concept of making ductile iron castings in layer moulds, while maintaining the content of sand with an organic binder at a level of maximum 15%.

Abstract

This paper presents the results of research which is part of studies carried out under the project POIG.01.01.02-00-015/09 "Advanced Materials and Technologies", one of the aims of which is to introduce new, environment-friendly, inorganic binders to the production of castings from non-ferrous metals. The paper presents the results of research on the management of waste moulding sands prepared according to the new technology, including their multiple reclamation and management of post-reclamation waste. Studies of multiple reclamation are a continuation of the preliminary research described earlier. The programme of the studies described in this paper also included validation of the results under industrial conditions.

Abstract

More and more foundry plants applying moulding sands with water-glass or its substitutes for obtaining the high-quality casting surface at the smallest costs, consider the possibility of implementing two-layer moulds, in which e.g. the facing sand is a sand with an organic binder (no-bake type) and the backing sand is a sand with inorganic binder. Both kinds of sands must have the same chemical reaction. The most often applied system is the moulding sand on the water-glass or geopolymer bases – as the backing sand and the moulding sand from the group of self-hardening sands with a resol resin – as the facing sand. Investigations were performed for the system: moulding sand with inorganic GEOPOL binder or moulding sand with water glass (as a backing sand) and moulding sand, no-bake type, with a resol resin originated from various producers: Rezolit AM, Estrofen, Avenol NB 700 (as a facing sand). The LUZ apparatus, produced by Multiserw Morek, was adapted for investigations. A special partition with cuts was mounted in the attachment for making test specimens for measuring the tensile strength. This partition allowed a simultaneous compaction of two kinds of moulding sands. After 24 hours of hardening the highest values were obtained for the system: Geopol binder - Avenol resin.
